PLC engineering for mid-market, packaging and metal processing in Central Switzerland

Central Switzerland is home to a strong mid-market – from Schurter (electronic components) to Trisa (packaging) and Bossard (fastening technology). As a Luxembourg-based EU partner, I support Lucerne mid-market companies with cross-border PLC engineering without the overhead of setting up a subsidiary.

PLC programming in Lucerne, Sursee, Stans and Zug – TIA Portal, STEP 7 Classic, WinCC Unified. Retrofit of existing controllers, commissioning of packaging lines, reverse engineering for lost symbols. Cross-border setup via SEM notification and A1 from Luxembourg.

About the Region

Automation Engineering in Lucerne

Central Switzerland – Lucerne, Zug, Schwyz, Nidwalden and Obwalden – has a surprisingly dense mid-market industry. Trisa in Triengen is Europe's largest toothbrush manufacturer with highly automated converting lines, Emmi in Lucerne processes milk on fully automated lines, Schurter in Lucerne produces electronic components in cleanroom-adjacent environments, maxon motor in Sachseln builds precision drive motors for medical technology and robotics, Bossard in Zug supplies fastening and joining technology with Industry 4.0 logistics, Komax in Dierikon is the world market leader for cable processing machinery, Pilatus in Stans builds training and business aircraft. On top of that, dozens of smaller special machine builders operate in Sursee, Hochdorf, Cham and Ebikon. Engineering requirements are often pragmatic: short lead times, clear budgets, fast commissioning. In contrast to the global pharma or OEM corporations in Basel and Zurich, Central Swiss mid-market companies usually have smaller engineering teams that cannot handle every project in parallel. External engineering capacity is then bought in on a project basis – for a specific retrofit, a line modernisation or an HMI migration. That's exactly where a flexibly deployable EU partner without organisational overhead adds value. Clear delivery scopes, defined flat fees or daily rates, written handover protocols. Focus areas for Central Swiss customers: retrofit S5 and S7-Classic to S7-1500 with TIA Portal V18/V19 in packaging lines, converting machines and special machines, HMI retrofit to WinCC Unified with modern operator interface and audit-trail logging, commissioning of new plants with sequence and recipe management, reverse engineering for lost symbols on legacy plants from the 1990s and 2000s, AI-accelerated creation of engineering documents and functional specifications. Drive technology with SEW MoviDrive and SINAMICS, functional safety per EN ISO 13849 with F-CPUs. Cross-border compliance before every assignment: SEM notification, A1, reverse charge – in writing to purchasing. Drive from Mettlach: 5:45 h via A4/A36/Basel/A2 or by train Saarbrücken–Mannheim–Lucerne.

Project Scenarios

Project Scenarios

Retrofit packaging line to S7-1500

Starting point
Packaging and consumer goods manufacturer in Central Switzerland. Converting line from the late 1990s with S5-115U controller and OP270 operator panel.
Task
Migration to modern S7-1500 controller and WinCC Unified HMI, preserving existing sequence logic and recipes, commissioning during running shift operation with minimal downtime.
Solution
Reverse engineering of the S5 program (program recovery from online dump, AI-supported re-documentation), code migration to TIA Portal V19, parallel hardware preparation. Commissioning during a scheduled maintenance week, function test with original products.
Outcome
Line modernised, spare parts supply secured for 10+ years, HMI unified.

HMI migration at a special machine builder

Starting point
Mid-sized special machine manufacturer in the Lucerne area. Legacy customer plants worldwide running WinCC Classic V7 on Panel PCs. Outdated visualisation hampers service and remote support.
Task
Step-by-step migration of installed-base HMIs to WinCC Unified, unified template library for new machines, remote-support setup via VPN.
Solution
Standardisation of the faceplate library together with the OEM engineering team, pilot migration of one customer plant, then roll-out to additional plants over the next 6 months. AI-accelerated creation of per-plant service documentation.
Outcome
Unified HMI stack across all installed-base customers, service effort per plant reduced by about 30 %.

Engineering support during capacity peak

Starting point
Small engineering team at a Central Swiss mid-market company. Two project commissionings in parallel, internal team cannot keep up time-wise.
Task
External reinforcement for 4–6 weeks, scoped delivery package with clear budget – no hourly invoicing risk for the SME.
Solution
Fixed-price contract with defined scope (one of the two commissionings as a complete package), daily rate for stand-by support during the parallel project. Weekly status meeting with the project lead, written status report.
Outcome
Both projects completed on schedule, budget held, no internal staffing commitment required.

Diagnostics visit during plant fault

Starting point
Packaging facility in Central Switzerland. Sporadic plant stoppages after 3–4 hours of production, the internal team and the plant builder have not isolated the cause.
Task
Structured on-site fault analysis, evaluation of diagnostic buffer, drive trace and sensor logic, written findings and recommendations for the in-house team.
Solution
Two-day on-site visit: code review of the relevant program parts, trace recording on the drive, analysis of sensor signals under load. Finding: thermal drift issue at a Profinet switch, solution proposal with concrete replacement plan.
Outcome
Cause identified, plant stable again after switch replacement. Written findings documentation for the internal team.
